Your twisty metal baffle thingies, do they need to be a snug fit, or
would say a 30mm wide metal strip work in a 47mm hole?

I've always used a strip cut to be a snug fit: a 47mm pipe would, IWT,
require a ~45mm strip. If you have only have 30mm strip it's worth a
go, though I would expect a reduction in benefit as there's going to be
a straight shot bypassing the effect of the twister.

Turns out I've only got 25mm, so I'll be off to B&Q later. I presume
alu would be ok, at least for testing purposes?

I don't see why not - you're not going to get alu melting temps at your
tailpipe, I presume.
