Bollox!!

    Oh fount of all knowledge.........

    HTF am I supposed to remove an allen bolt that's seized solid and has
    been previously chewed up by some ham fisted grease monkey? I tried to
    get it out last weekend using the appropriate allen key but couldn't get
    enough "bite" so I left it and bought a new impact driver this week.
    Just been out there for 1/2 hour smacking the **** out of it and it
    still won't move!

    Before the angle grinder fetishists start, the damn things recessed and
    I don't want to heat it up coz there's aluminium involved. Soooooo....
    is it a case of having to drill it out or is there a more subtle way of
    coaxing it that I'm missing?

    Any help much appreciated!

    Brake pad retaining pins? (took all mine out & copper-greased 'em
    yesterday, as I do every autumn, coz I'm a smug bastard).

    If it's too badly rounded for the allen key to grip, hammering in a
    slightly over-sized torx bit has been known to work. Alternatively
    gluing in an allen key with epoxy & leaving it overnight to harden can
    also do the trick. Failing that it could be time to get the drill out,
    although if it is a pad pin, with a threaded head, you could be in for a
    bit of helicoiling as well.

    No, handlebar retaining bolt (fork change required) although the whole
    thing may get rebuilt this winter.
    Nope, I think that drilling the head off will leave me enough room to
    get a pair of stilsons on once the bar is removed.

    I'd go for the heat option, maybe with a blowtorch that won't actually
    produce enough heat to melt aluminium. Thing is, the aluminium will
    expand a lot more then the steel bolt, breaking the hold of the
    corrosion that is holding the bolt so tightly. Try heating it up and
    cooling it a few times (careful with the ally ;-)) and then smack ****
    out of it again.

    Sorry if this is a really dumb & patronising question, but are you
    *sure* the impact driver's set to undo mode? Some of them can take a
    surprising amount of effort to flip, especially when new.

    Unfortunately it's recessed within the alloy bar housing. I don't want
    to start chiselling it in case I damage the housing (as it's one of the
    few /good/ parts left!!) :-D

    Cheers Pip! If all else fails this will be the method I try before the
    drill. What stops me doing this is that the bolt is recessed within the
    bar housing and there's only around 3mm of alloy around the head for
    50-60% of the diameter. Any heat applied will heat this much quicker
    than the rest of the housing and the bolt. I can see this all going very
    pear shaped and I'll end up needing a new top yoke & "clip-on"

    Are you /sure/ you don't know me :-D That's the kind of thing I'd
    normally do but yes it is... I checked that before I started getting
    biceps like Arnie. I also had a couple of other toughies to get out and
    the driver undid them OK. Proof if any was needed!

    This one has a 6mm thread. Not really a small one (although I told SWMBO
    it was 20mm) ;-)

    Shame. My other suggestion was going to be an extractor, but if the
    screw you're trying to extract is not very big and *really* tight you
    end up snapping the extractor and making it much harder to drill out.

    So, out came the blow torch. Heated, impact driven, heated, impact
    driven. Double blollox! Now that's completely fucked it, even the impact
    drive bit wont grip it anymore.... out comes the drill, five yes, FIVE
    drill bits later and it's still sat there laughing smugly at me... ****
    knows what Mr. Suzuki did to these bolts but its burning my drill bits
    out at an alarming rate!

    Project GSX restore completed for today! Off for a pint. Bollox to it!

    Wanted - top yoke and "clip on" bracket for GSX600F POS!
