No faults either I am made up. He's done about 150 miles on the bike today and has now pissed off to Uxbridge to pick up some Brembo calipers.

Cheers for that Andy, much appreciate the offer. However, seems he obtained the necessary clue today, and successfully helicoiled the thing tonight. Made a perfect job, then found the other one had also been helicoiled as it let go whilst being torqued up. So, out with the drill, tap, coil etc. All now okay, he's now attempting to bleed the brakes. The broken helicoils which came out were very thin and puny compared to those he fitted, do they come in different gauges?

No drilling and certainly no tapping where there might have been bits of old insert. No. Helicoils come in one gauge and that's why it doesn't matter who made the insert, they'll always fit. The tapping size for a helicoil is always the minimum clearance size for the bolt and if a thread is completely stripped you don't even need to drill the hole before tapping. He's probably got hold of a different type of insert that's thicker walled. They're ok but they're a one time repair whereas a helicoil can be done time and time again by simply picking away at it with a scriber and then pulling it out with pliers.
The helicoil set he blagged from work seemed much more "industrial" than the inserts which fell out, seeing as he works for a utilities company you are prolly right. I have to admit I am happier with them than the thin things which literally fell out, and they certainly torqued up nicely. As I said to him when he was gingerly tightening them "do you want them to let go here in the garage, or when you are hitting the anchors at full tilt". Anyhoo, the saga moves on. We are now into advanced brake bleeding which is not going well. Despite there being no air bubbles in the clear bleed tube, there is no compression at the lever, it just pulls back to the bar. I have left it zip-tied back to the bar, but have a sinking feeling that the master cylinder is fucked.
